Project Background
With the rapid automation of global warehousing, logistics, and manufacturing industries, electric forklifts have become essential material handling equipment. Stable and reliable electrical connections play a critical role in ensuring operational efficiency, system safety, and long-term equipment reliability.
A U.S.-based material handling equipment manufacturer specializing in electric pallet trucks and forklifts was developing its next-generation electric forklift platform for large-scale warehouse operations, automotive parts manufacturing, and cold-chain logistics applications across the United States. The new model required highly reliable electrical connections for key systems, including power distribution units, display terminals, motor controllers, and sensor modules.
However, conventional industrial connectors used in previous designs showed limitations in harsh operating environments, such as insufficient sealing, weak vibration resistance, and limited mating life. These issues often resulted in intermittent signal loss, power fluctuations, and increased maintenance costs. To address these challenges, the manufacturer selected WF20 Series Circular Connectors as the core electrical connection solution.
Application Challenges
The new electric forklift platform was designed with a focus on high endurance, high stability, and reduced maintenance costs, while operating in demanding industrial environments. The main connection challenges included:
-
Harsh Environmental Exposure
Forklifts operate in dusty warehouses, oily factory floors, and refrigerated storage environments where moisture condensation is common. Standard connectors were prone to corrosion and sealing failure.
-
Continuous Vibration and Mechanical Shock
Frequent loading, unloading, and uneven driving surfaces subject connectors to long-term vibration (10–2000 Hz) and sudden impact, leading to loose contacts and unstable transmission.
-
High Mating Cycle Requirements
Regular maintenance and modular component replacement required frequent connection and disconnection, exceeding the service life of conventional connectors.
-
Integrated Power and Signal Transmission with Compliance
The system needed to transmit high-current power alongside low-level sensor signals and communication data, while meeting North American safety and regulatory standards.
Solution: WF20 Series Circular Connector Configuration
To meet the demanding requirements of electric forklift applications, the WF20 Series Circular Connectors provided a tailored and robust connection solution.
IP68 Environmental Protection
The connectors feature an integrated aluminum alloy housing with dual fluororubber sealing, achieving an IP68 protection rating. They remain fully functional after immersion in 1.5 meters of water for 72 hours. The hard-anodized housing passed 1,000 hours of salt spray testing, ensuring long-term resistance to corrosion in cold-chain and industrial environments.
High Vibration and Shock Resistance
A dual locking mechanism combining threaded coupling and mechanical locking provides a locking force of ≥200 N. Gold-plated beryllium copper contacts maintain stable electrical performance under continuous vibration up to 15 g (10–2000 Hz) and withstand instantaneous shock up to 80 g (11 ms), with contact resistance remaining ≤3 mΩ.
High Mating Cycle Durability
Advanced nano-gold plating technology enables a mating life of over 20,000 cycles, four times higher than the customer’s original requirement. A multi-key anti-misconnection design clearly separates power and signal interfaces, minimizing installation errors.
Power, Signal, and Data Integration with Compliance
The WF20 Series supports integrated transmission of power, signal, and data within a single connector. It delivers up to 80 V DC / 150 A for power circuits while simultaneously supporting sensor signals and CAN bus communication. Independent metallic shielding ensures channel isolation, achieving crosstalk attenuation ≥90 dB @ 1 GHz. The solution complies with IP68, and REACH requirements for the U.S. market.
